The software isn't cheap and, if you're not careful, can generally lead to a 'garbage in, garbage out' type of scenario.
The best package I know costs around 20k-30k and the cheapest around 1k.
Unless you give me some more info like speed and power values, heat treatment, material and face width; I'm not going to be able to help you much more as changing the pitch, pressure angle, helix angle, etc, etc is going to influence the ability of the gears to transmit a load.

For example; the info that I provided, where I explained that the transverse ratio had dropped below 1, could de-rate the set by as much as 50% or even more.

I don't understand how you've been able to get away with it in the past.
